Coolant sump maintenance: signs a metalworking fluid must be changed

A coolant that smells, changes color or is covered in oil is telling you something. Here is what OSHA and NIOSH say to check and do before refilling.

Warning signs in the tank

A foul or "locker room" odor usually means uncontrolled microbial growth. OSHA advises treating the fluid with biocide and evaluating it, then discarding it, cleaning the sump and replacing the fluid if needed.

Fluid that turns gray or black often contains bacteria; a yellow or brown tint suggests tramp oil. If the operator cannot keep the oil layer pushed aside for more than 5 to 8 seconds, there is too much tramp oil.

Other signs that call for an evaluation include excessive foam, a sump 30% below the full mark, rust or staining on the machine or parts, and skin or respiratory irritation among employees.

Routine checks and records

NIOSH recommends routinely monitoring and recording sump level, concentration, pH and tramp oil, keeping concentration and pH within the supplier's ranges, and testing more often in hot weather.

NIOSH advises against topping off with water or concentrate: mix the concentrate into clean water in a clean container, then add the emulsion to the tank. OSHA adds that a low sump should first be checked for concentration, adding water if the fluid has become too strong.

Cleaning before a fresh fill

Draining the sump alone leaves bacteria and fungi that will feed on new fluid. OSHA's sequence: kill existing growth with biocide, pump out and discard, remove accessible colonies, circulate a suitable cleaner, remove it and rinse well before refilling.

Frequently asked questions

What causes a rotten egg smell in coolant?

OSHA links it to sulfate-reducing bacteria, promoted by sulfates in the makeup water. Purer water slows this problem.

Do biocides need to be approved?

OSHA advises using biocides registered by the EPA for metalworking fluids, at no more than the fluid specification requires, since excess can irritate or sensitize.

When is it best to skim tramp oil?

Tramp oil separates and floats once agitation stops, so skimmers and separators work best when pumps are off, such as off-shift or on weekends.
